Award-winning expansion of Merck’s pre-filled syringe production

KeyPlants’ project to expand production of Merck’s pre-filled syringes in Pennsylvania was named the winner of the Lean Construction Institute (LCI) Engineering Design Award 2024. The project was delivered in 13 months from start of Detail Design. 

KeyPlants designed and supplied the facility for an aseptic filling line suite, buffer preparation, formulation, CIP, VHP, material staging, and inspection. This (2,800 m2/30,140 SF) box-in-box modular facility supports vaccine filling operations and with the expansion, the project will support the production of 70 million pre-filled syringes annually. 
That rapid timeline, with its schedule certainty and predictable operational start-up were crucial elements both for Merck and the KeyPlants project team.

Hallberg points out that offsite fabrication in a factory also makes a facility less vulnerable to variations in labor quality, which results in higher productivity, better control of cost and schedule, and higher predictability, adding, “Overall, it leads to higher quality and safety, with substantial testing off-site. Quality is consistent, because work is carried out by the same skilled workforce and tested in our ISO 9001-certified workshop.”
